What is car headlight condensation?
Over the past few weeks, we have been speaking with many owners who have brought their cars with headlight problems to our workshop, and we have set out to shed some light on the issue of condensation in car headlights.
Headlight condensation is a normal process that occurs in all cars (regardless of make or model). Condensation forms when there is a temperature difference between the air inside the headlights and the outside. This happens more frequently in the cold months and humid weather. Normal condensation is like a fog or a film of very small water droplets and covers less than 50% of the lens. This condensation will clear and does not adversely impact the functionality of the light. Again, this is a natural process and is not indicative of any defect.

When does headlight condensation become something else?
We have just said that car headlight condensation is a normal process! But(there is always a “but”!), if the headlight condensation is excessive, persistent and streaks, drip marks, large water droplets or water puddles can be seen inside, this is a sign of water ingress. Water ingress, unlike condensation, doesn’t evaporate at all and is not a natural process. It’s not just a cosmetic issue; it could lead to costly repairs if left unchecked.
Modern headlights, especially those with Matrix LED or Xenon bulbs, often have one or more control units(electronic components!) at their base. When moisture accumulates inside due to water ingress, it can seep into these control units, causing corrosion and potentially damaging the entire unit. If a headlight control unit is corroded, it will need to be replaced. After replacement, it must be encoded and, sometimes programmed too, with the appropriate tool to ensure the headlights function properly. And don’t think that it can be done as a DIY project.

Water ingress causes
- Damaged seals: Seals are designed to keep out moisture, so any damage can result in water working its way in.
- Vent problems: The headlamp vent is there to regulate the air pressure within the headlamp, and so vent blockages can impede this process.
- Headlight damage: Any cracks or damage can allow the excess moisture, exacerbating the problem.
If excessive condensation can be seen immediately, corrosion is discovered much later, when the headlight stops working and when the damage has already been done.
In this case, there is only one way to avoid costly repairs: solve the problem immediately!
Water on headlights will result in a MOT failure if it affects the beam pattern, as it can negatively impact your visibility and your safety on the road. Only the tester can give an accurate answer as to whether your condensation issue is severe enough to fail an MOT.
Example 1: BMW headlight with large water droplets inside
We recently had in the workshop a BMW F series with a headlight problem. Upon inspection, we noticed streaks, drip marks and large droplets of condensation inside the headlight. Instead of jumping straight to a costly replacement, we decided to take a closer look and perform a smoke test.

During the smoke test, we identified a minor crack where the lens joins the body of the headlight(we made some soap to make it more visible). This crack was allowing moisture to penetrate the unit, leading to the condensation issue.
Fortunately, the control unit showed no signs of corrosion. That means we caught the problem early enough to prevent any damage.

Our solution? We thoroughly cleaned the area and applied a high-quality silicone sealant to close the gap.

After allowing the sealant to dry and performing another smoke test to ensure the issue was resolved, we reassembled the headlight.
By taking these proactive steps, we were able to save the customer from expensive repairs and preserve the functionality of their headlight. So, the next time you notice condensation inside your headlight, don’t panic. Act quickly, and you could save yourself a lot of money in the long run.
Example 2: Mercedes EQA 250 with front-end damage
This Mercedes suffered front-end damage, including the headlight damage. The car was parked for a certain period until repair approval was obtained. During this time, moisture seeped into the headlight due to the cracked lens, eventually corroding the ECU inside. The workshop that carried out the initial repair replaced the headlight but neglected the damaged control unit. The headlight did not work despite the replacement. Upon our intervention, we replaced the ECU and encoded it to restore proper headlight functionality.

FINAL THOUGHTS
In conclusion, if you see that condensation is forming inside the headlights, carefully monitor how much condensation forms and how long it takes to dry. If, on the other hand, you see that the condensation has spread to the entire lens, if it does not dry out or that streaks, drip marks, large drops of water or water puddles form, then you must come to the workshop immediately to see what the cause is and take the necessary steps before repairs or expensive spare parts are required.
